How Fleece Is Made, How It Performs, and Which Weight to Choose

What Polyester Fleece Actually Is

Fleece is a knitted fabric made primarily from polyester that has been brushed or napped on one or both sides to create a soft, raised pile. The pile structure traps air within the fibers, which provides insulation without the weight that a woven fabric would need to achieve the same warmth. Polyester fleece was developed as a synthetic alternative to wool and has largely replaced it for base and mid-layer applications in outdoor and cold-weather garments. The fiber is derived from recycled or virgin polyester, and many modern fleece products use post-consumer recycled content.

Understanding Fleece Weight: 240 vs 300 GSM

Midweight fleece typically runs 240-280 GSM and is the most versatile weight for everyday cold-weather use. It provides meaningful warmth without bulk, making it practical as a standalone layer in temperatures down to about 5 degrees Celsius or as a mid-layer under a shell in colder conditions. Heavyweight fleece at 300 GSM and above delivers noticeably more warmth and is suited for sustained outdoor activity in genuinely cold conditions, stationary use in cold environments, or as an outer layer in dry cold. The trade-off for more warmth is more bulk and slightly more weight, though both weights are still dramatically lighter than equivalent wool.

Warmth-to-Weight vs Wool and Cotton Sweatshirts

Polyester fleece insulates by trapping still air within its pile structure. Wool does the same thing but at significantly higher weight because the fiber structure is denser. A 280 GSM fleece jacket will typically be warmer than a 400 GSM wool sweater of comparable construction. Versus a standard cotton fleece sweatshirt (which is a cotton-polyester loop-back knit), polyester fleece is warmer for its weight, dries faster, and retains warmth when wet. A wet cotton sweatshirt loses most of its insulating ability. Polyester fleece retains about 80% of its insulating ability when damp.

Moisture Management in Fleece

Polyester is hydrophobic, meaning the fiber does not absorb water. Moisture from perspiration or light rain moves through the pile toward the outer surface rather than being held in the fabric structure. This is why polyester fleece dries so quickly compared to cotton sweatshirts. During activity, this keeps the garment from becoming heavy or clammy. After washing, a fleece garment at 280 GSM can be fully dry within 30-60 minutes in a standard dryer, or within a few hours hung in a room-temperature space.

Care, Pilling, and Longevity

Fleece is machine washable in cold or warm water and does not shrink or felt the way wool does. The main maintenance concern is pilling, which occurs when short polyester fibers are freed from the pile by friction and form small balls on the surface. High-quality fleece uses longer fibers that resist pilling more effectively. Washing in a mesh laundry bag, using a gentle cycle, and avoiding fabric softener (which breaks down the pile structure) will extend the life of the surface finish significantly. Avoid washing fleece with items like towels or denim that cause heavy abrasion.

Unlike wool or cotton, polyester fleece retains a large portion of its insulating ability when wet because the hydrophobic fiber structure does not collapse when moisture is present. Quick-Drying After Washing or Rain

Polyester absorbs almost no water, so moisture sits at the surface and evaporates quickly. A fleece garment exposed to rain will dry much faster than a comparable cotton sweatshirt, and washing and drying takes a fraction of the time.

No Shrinking or Felting

Unlike wool, which felts and shrinks irreversibly when machine-washed without care, polyester fleece is completely stable through machine washing. The pile structure and garment dimensions remain consistent wash after wash with standard care.

Versatile as Layer or Standalone

Midweight fleece works as a standalone layer for casual cold-weather wear and as a thermal mid-layer under a waterproof shell for outdoor use. The low bulk allows it to sit cleanly under outerwear without restricting movement or creating pressure points.
